Lessons from the Shop Floor

One of my favorite cart projects started because operators were complaining that a particular cart was "too heavy." At first, everyone assumed the frame needed to be lighter. After watching the process, we found the real problem: the casters were poorly matched to the floor and the load. Operators were fighting the cart instead of pushing it. We changed the caster configuration and made a few small ergonomic adjustments. The frame didn't get lighter—but the cart suddenly felt like it did. That's an important lesson in engineering: don't redesign the part until you've identified the actual problem.
